Common Tata Commercial ECM Fault Codes
This guide covers the most frequently seen OBD2 fault codes on Tata Commercial vehicles in Hyderabad. Based on 9+ years of hands-on ECM diagnostics at HT ECM Solutions. Applies to Ace, Super Ace, 407, LPT 709, LPT 1109, Xenon, Prima, Ultra with Tata 497 TCIC, Dicor CR4, 2.2 CRDi and Tata BS4/BS6 diesel engines. Tata P0087 — Fuel Rail Pressure Too Low
Cause: Clogged fuel filter, weak transfer pump or failing Bosch high-pressure pump. Very common on Tata 407/709 with 497 TCIC engine after high mileage.
Hard starting, black smoke on acceleration, severe power loss, engine stall at traffic lights.
Replace fuel filter first. If pressure still low, test transfer pump and HP pump delivery. Injector return check essential.

Tata P0191 — Fuel Rail Pressure Sensor Range/Performance
Cause: Faulty fuel rail pressure sensor or wiring corrosion. Common on Tata Ace and Super Ace after water exposure or rough roads.
Unstable idle, intermittent power loss, fuel consumption increase, CEL on dashboard.
Clean sensor connector and check wiring harness first. Replace sensor if voltage signal out of range. Recalibrate after replacement.

Tata P0380 — Glow Plug Circuit Malfunction
Cause: Failed glow plug(s) or relay failure. Extremely common on Tata 407 and LPT 709 in cold mornings or after engine sits idle for days.
Hard cold start, white smoke for 2–3 minutes, rough idle when cold, glow plug warning light on.
Test each glow plug individually for resistance. Replace failed plugs. Check relay operation. Verify ECM glow plug control signal.

Tata P0401 — EGR Flow Insufficient Detected
Cause: Carbon-blocked EGR valve or cooler. Very common on Tata Dicor engines used in city stop-start driving. EGR passages clog after 60,000 km.
Rough idle, increased NOx, failed emission test, occasional stall, CEL on.
EGR valve cleaning or replacement. EGR cooler inspection. Reset adaptations after cleaning. Consider EGR delete on commercial vehicles.

Tata P0641 — Sensor Reference Voltage A Circuit Open
Cause: ECM sensor supply voltage failure. Can affect multiple sensors simultaneously. Often caused by wiring chafing on Tata commercial vehicles due to chassis vibration.
Multiple sensor codes appearing together, limp mode, unstable gauges, sudden power loss.
Trace 5V reference circuit from ECM. Check for wire damage at chassis flex points. May indicate ECM fault if wiring is intact.

Tata P2002 — DPF Efficiency Below Threshold
Cause: DPF blocked from short-trip city driving that prevents active regeneration. Very common on BS4/BS6 Tata commercial vehicles in Hyderabad urban routes.
Power loss, DPF warning light, excessive black smoke, regeneration failure, limp mode.
Forced DPF regeneration on diagnostic tool. If blocked >85%, manual DPF cleaning from ₹1,999. Replace only if physically damaged.
